Carbon Coated Aluminum Foils are functionalized aluminum current-collector foils in which one or both surfaces of battery-grade aluminum are engineered with a thin conductive carbon layer to optimize the electrode–collector interface in electrochemical energy-storage devices. The carbon layer, typically formulated around conductive carbon blacks and or graphite (optionally combined with other conductive carbons depending on design targets), creates a more robust electronic contact network at the interface, reduces contact resistance associated with the native aluminum oxide surface, and improves slurry wetting and binder anchoring during electrode coating and calendaring. In practice, these effects translate into more consistent coating adhesion, lower interfacial impedance, and improved tolerance to high-rate operation and thick-electrode designs where interface losses and mechanical integrity become limiting factors.
Most commercial products are manufactured via continuous roll-to-roll “primer-coating” processes, where a carbon-containing formulation is coated onto aluminum foil and then dried and cured to a controlled coat weight and surface resistivity tailored to adhesion and impedance requirements. A second architecture fixes carbon directly onto the foil surface with minimal polymer binder contribution, prioritizing low resistance and interfacial stability for demanding applications. Carbon-coated aluminum collectors are most commonly deployed in lithium-ion cathodes and in electrochemical capacitors such as EDLC and LIC, where low series resistance and durable electrode adhesion are central to device performance and manufacturing yield.
